hello,
I dont know if this has already been discussed before but when the wife turns on the heat to max when first start up it makes a popping sound when you turn it down some it stops making the sound and then once warmed up it also no longer makes the popping sound. Have any one of yall ran into this problem if so did you fix it and how?

Yes, this issue has been discussed many times before if it is your "blend door actuator". Does it sound more like a "clicking or clunking " sound when you turn the temp control knob to the hot side? When you switch the temp control knob back to the cold temp side does the noise stop? Do you still get heat inside of the vehicle or does it stay cold even though you set it to the hot temp side? If so on the noise issue or stays cold in vehicle, your "Blend door actuator" maybe starting to break on you. See below:

Previous post>>>>>>>>>>>>"Sounds like you have a bad "blend door actuator". A cheaply made, small plastic gear inside of this actuator breaks off a few teeth and stops rotating the blend door when you switch from cold to hot temp settings. From many of the comments in here, it is best to buy a replacement Ford Blend Door Actuator, not an aftermarket one. Use you vehicle VIN number when ordering part. Expect to pay around $80-$90 for the actuator.>>>>>>>>>>>>>>>>>>

Blend Door Actuator repair link below, give thanks to "BigRondo" for the repair post!
