1. Rent fan clutch tool at local auto parts store.
2. Remove serpentine belt.
3. Use above fan clutch tool to remove fan clutch.
4. Remove fan shroud.
5. Remove fan from fan blade from fan clutch.
6. Installation is the reverse of removal.
7. Return fan clutch tool for your deposit.
8. Drink a beer, acknowledging a job well done.

Just pull it out, go buy a new one and put it in where the old one was!!!
LOL;)

OK, here's the real deal. BTW, I'm on my fourth one now for the same reason you have, and I have probably removed my fan at least 10 times for other reasons, so I guess I should be considered a fan guru.

First, you must have the SPECIAL TOOL for removal of the fan clutch, otherwise you will spend all day trying every tool and trick in your mechanical inventory, swearing and sweating, but you will not have made any progress. The special tool...at least the one I have...is two pieces. Both are made of flat 1/8" steel...one is about 14" long, has a 1/2" square hole in one end for your socket wrench, and the other end is a wrench shape for a 38mm opening, which is the size of your fan clutch nut. The other piece is about 5 and half inches long, has the square 1/2" hole for your socket wrench, and the other end is a wrench opening of about 58mm. This end fits over the four bolts that hold the fan pulley to the water pump pulley housing. I think I got mine at NAPA in '95, but any store should have it or be able to get it for you.

So...now that you have the special tool, here's the procedure.
1) Remove the air inlet tube from the MAF sensor and the throttle body. You don't have to remove the serpentine belt for the next step, it's your call.
2) Using the special tool, loosen (not remove) the fan clutch from the threaded spindle. It is a normal right hand thread.
3) Remove the two bolts at the top ends of the radiator shroud. The bottom of the shroud is held in place by two wedge-clamps, and with the bolts removed the shroud is simply pulled straight up to remove (don't remove it yet).
4) Now, continue to unscrew the fan clutch until it comes off, and remove it and the fan shroud in one motion.
5) The rest is easy. Remove the bolts that hold the plastic fan on the clutch, and install the new one.
6) Reverse steps 4 through 1, and you're done!

Hope this helps.:us:

Autozone has the tool for rent. At my local AZ's, it's $17.99. But when you return it, you get your $17.99 back.

Get the 2 pc. Fan Clutch set, not the 5 piece or whatever the other one is. The box is labeled as the 'Ford 4.9 Fan Clutch Wrench'....but it's also the one to use on our 4.0L

If you have a checkers/kragen use their set instead. Last time I had to pull the fan clutch I tried 3 different autzone sets.. All of them were used by someone else they had the arms of the wrench splayed apart. It wouldn't fit well.

The kit I got from Checkers was $200ish but they were made with much thicker steel and worked great (has just about every fitting you could need to pull a fan clutch from about anything).. Just as with autozone, you return it and they give you your money back.. but the Checker kit has a bigger deposit.
