My 05 Explorer had a very annoying rattle coming from the sunroof since I bought it a few months ago. It would happen any time I hit a bump or a rut in the road. One of my friend's owns a shop that specialized in sunroof installations and repairs.
Sorry I don't have pictures of the whole process. To fix this rattle the headliner has to be removed from the vehicle. There is no way around that. To remove the headliner the A,B,C, and D pillar trims need to come out. Also the sun visors, coat hooks and the front overheard console.
The part that actually rattles/squeaks is the sunroof support over the B pillar. To fix it you just need to take the bolt out holding it in and wedge a piece of foam rubber between the support and the body of the car. The bolt the thing back up and reinstall everything.
This a a VERY cheap fix. Heck, it was free for me because foam is something that comes with everything. It would have cost Ford less than a penny per vehicle to prevent this rattle, but they decided against it.
The repair is labor intensive and took us a little over 2 hours to fix because the had to remove everything then test drive to find, fix, and retest.
If you live in the Connecticut area and want a shop to do it, PM me and I can give you the number to my buddy's shop. He said he can fix it for about $150.
If you live elsewhere in the country and want to tackle it yourself, good luck, it ain't hard.
