Just finished replacing my 2004 Explorer XLT's blend door actuator and I got to say that had to be THE most back breaking repair I have had to do to a car in years. WHAT was ford thinking when they redesigned the explorer and put that thing there!? I also have a 2003 Ford Explorer Sport Trac and the BDA is soooooooo much easier to access.
GOOD News, I saved $689.00 that Ford was going to charge for the repair. Got a Dorman actuator for $40 on eBay and Ford wanted $95. Two hours work for me they quoted 6 hours. By the way, I'm a pretty good shade tree guy, but not an ASE certified tech. Just follow the youtube and many other tutorials you can find on this site and the web and after a little work and a lot of cursing you can do this repair on your own.
I Used this video, but only cut the plastic piece below the steering wheel between the two screws which is great since there are two screws to the left and right of the cut maintaining the integrity of the piece when reinstalled.
