I have not. The noise is pretty minor at this point. I suspect it's the upper strut mount/bearing that's causing the noise. It has that hollow sounding thud which reminds me of bad strut mounts in the past. If you replace, get the newest version of the strut mount. There's a thread on here...

It's not under bumper to bumper warranty. The 3 year warranty expired in April.

Not all PIU's have those headlights. I believe it has to have a front lighting option or provision to get those.

I got the OEM Ford splash guards. I just installed them, so I don't need the instructions. Wasn't too bad and they fit pretty good.

I don't know if a repair kit exists. It could be a bent steering knuckle where the strut attaches to it. You'd have to take a look at it to see.

I've had better luck with aftermarket LED taillights than I have aftermarket headlights. I've normally found aftermarket headlights to be of low quality, adjusters which have play in them and overall less than ideal beam options. I've also had them leak.

I have not looked closely, but there may be enough room to elongate the upper strut mount holes to set the strut further back in the strut tower. That might help get a little more positive caster. Normally in this case, I'd suspect a bent LCA, but you said both were replaced. It won't take...

My 2015 PIU did not have the rear speakers installed. The door panels don't have the holes in to allow the sound to exit the door panel either. The wiring was there though. My 2015 PIU was a Ford QC vehicle, so it was never in service.

The speaker wires are already in the door. Have you looked? You need to replace the door panels with the civilian model or cut holes in the door panels, ghetto style. Mine had OEM speaker wire connectors in the rear doors, just needed to install speakers.
