- 12-2-7 TIN ROOF NOISE - FRONT ROOF AREA DURING RAIN - BUILT ON OR BEFORE 11/5/2011

ISSUE:
Some 2011-2012 Explorer vehicles built on or before 11/5/2011 may exhibit a noise similar to rain hitting a tin roof. The noise is coming from the front passenger compartment.
ACTION:
Follow the Service Procedure steps to correct the condition.
SERVICE PROCEDURE
Remove both sun visor screw covers and allow both visors to hang down.
Install shop towels or equivalent directly beneath the foam insertion points to protect the interior of the vehicle.
Using Fusor® 121 flexible foam repair kit.
Install a mixing tip onto the expandable foam cartridge.
Attach a 15.24 cm (6") piece of 0.635 cm (1/4") ID x 0.952 cm (3/8") OD (max) rubber tubing to the mixing tip.
Secure the rubber tubing to the mixing tip with a cable tie, tape or clamp. (Figure 1)

NOTE: ONCE THE PRODUCT STARTS MIXING IN THE MIXING TIP YOU NEED TO WORK VERY QUICKLY.
Starting on the left side of the vehicle.
Locate the square opening on the rearward side of the sun visor mounting cup. (Figure 2)

Insert rubber tubing all the way into this opening while curving the tubing toward the center of the vehicle. (Figures 3 and 4)

Pull the handle enough to fill the mixing tube. Once full, pull the handle an additional three (3) times.
Withdraw the hose 25 mm (1"), then pull the handle two (2) times. Repeat this four (4) more times, withdrawing the hose 25 mm (1") each time.
Repeat on the right side of vehicle using new mixing tube and rubber tubing.
Allow the product to fully cure following manufacturers recommendations.
After curing, remove any excess foam that may be in the sun visor mounting cup.
Remove protection from vehicle interior.
Install sun visor assemblies and install the two (2) sun visor screws.
Install the sun visor screw covers.
This procedure will improve, but may not eliminate the noise entirely.

Remove the liftgate striker bolts and striker.
Discard striker.
Install the new liftgate striker.
Torque striker bolts to 22 N-m (16 lb-ft).

Some 2011-2012 Explorer vehicles built on or before 11/21/2011 may exhibit a buzzing, howling, or rattle noise at higher vehicle speeds and/or cross winds, from the windshield A-pillar appliques.
ACTION:
Follow the Service Procedure steps to correct the condition.
SERVICE PROCEDURE
Remove and discard A-pillar appliques, refer to Workshop Manual (WSM), Section 501-08.
Check old applique for any clips that may have come out of the bracket and if necessary remove and reattach to bracket as necessary. Refer to WSM, Section 501-08.
Wipe the lower rubber gasket with a damp rag (no chemicals) to clean the butyl contacting surface.
The lower rubber gasket is located on the windshield side of the bracket.
Remove protective film from the butyl tape on the new applique.
Install new applique, refer to WSM, Section 501-08.
The applique has an alignment features at the top and bottom of the applique that must be aligned before snapping the middle clips into place.

SERVICE PROCEDURE
Remove temperature blend door actuators, refer to Workshop Manual (WSM), Section 412-00.
Suspect parts have a black cover and new service part has a white cover.
Remove alignment feature from new actuators. (Figure 1)

This article supersedes TSB 11-9-11 to update the Service Procedure.
ISSUE
Some 2009 Edge, MKX and Flex vehicles built on or after 5/4/2009, 2010-2011 Edge, Flex, MKS, MKT, MKX, Taurus and 2011 Explorer vehicles built on or before 4/15/2011 may have a sluggish acceleration or hesitation feel during a rolling stop 0-8 Km/h (0-5 MPH) followed by a harsh bump or feel like a slip on take-off from a stop followed by a harsh bump.
ACTION
Follow the Service Procedure steps to correct the condition.
SERVICE PROCEDURE
This valve body modification is only available for transmissions originally built with MERCON® LV listed on the dipstick.
There is a new calibration and transmission valve body change to correct this condition. The valve body change was to delete one hole in the valve body separator plate and remove one check ball from the valve body in the same area where the hole in the separator plate was deleted.
NOTE
IF THIS PROCEDURE IS NOT FOLLOWED CORRECTLY, ADDITIONAL NEW CUSTOMER SYMPTOMS WILL BE PRESENT, SUCH AS LOSS OF REVERSE OR 2-3 SHIFT FLARE.
1. For all model years except 2009, proceed to Step 2. For 2009 model year vehicles, verify the transmission dipstick has MERCON(R) LV listed on the dipstick.
a. Yes - The dipstick has MERCON(R) LV listed on the dipstick; proceed to Step 2.
b. No - The dipstick does not have MERCON(R) LV listed on the dipstick; this procedure does not apply. Follow normal Workshop Manual diagnostics.
2. Reprogram the PCM to the latest calibration using IDS release 73.04 and higher. This new calibration is not included in the VCM 2011.5 DVD. Calibration files may also be obtained at the website.
3. Remove the transmission valve body. Refer to the Workshop Manual (WSM), Section 307-01.
4. Replace both separator plates listed in the Parts List. The X identifies the hole in the valve body separator plate which will be eliminated. (Figure 1)
a. Proper check ball locations on the remaining six (6) valve body check balls shown with arrows. (Figure 2)
5. Remove one (1) check ball identified as X. (Figure 2)
6. Install transmission valve body. Refer to WSM, Section 307-01.

NOTE: PERFORMANCE PACKAGE SHO'S ARE NOT INCLUDED IN THIS PROCEDURE.
The Taurus SHO with the Performance Package is equipped with performance brake pads. Performance package Taurus's can be identified by SHO Performance Package - Performance brake pads, EPAS calibrated steering, ESC track mode/true off, 3.16 final drive ratio, 20" premium painted wheels with performance summer tire compound (P245/45YR) and tire mobility kit and is denoted by option code 12S.
NOTE: IF BRAKE DISC REPLACEMENT IS REQUIRED VERIFY IF YOUR DEALERSHIP IS ON THE DIGITAL IMAGING PROGRAM WHICH WILL REQUIRE PRIOR APPROVAL BEFORE REPLACING BRAKE DISCS. DO NOT REMOVE THE DULL GREY COATING ON THE NEW BRAKE DISCS; IT IS CORROSION PROTECTION.
NOTE: IT IS IMPORTANT THAT THE INNER AND OUTER BRAKING SURFACES OF THE BRAKE DISCS BE COMPLETELY CLEANED OF ANY METAL DUST, DIRT AND GREASE USING MOTORCRAFT® METAL BRAKE PARTS CLEANER AND A CLEAN RAG.
Measure the thickness of the front brake discs.
If the minimum thickness is over 28.5 mm (1.122") resurface them using an on-vehicle brake lathe, Refer to Workshop Manual (WSM), Section 206-00.
It is very important that all of the machining material has been removed from the front brake discs before installing the caliper and pads.
If the minimum thickness is equal to or less than 28.5 mm (1.122"). Replace the front brake disc, refer to WSM, Section 206-03.
Clean caliper anchor plate mounting surfaces, caliper anchor brackets and bolts of machining material. Refer to WSM, Section 206-03.
Replace the front brake pads. Refer to WSM, Section 206-03.
NOTE: FAILURE TO APPLY THE GREASE MAY RESULT IN UNACCEPTABLE BRAKE NOISE AT LOWER SPEEDS UNDER LIGHT BRAKING.
NOTE: GREASE SHOULD NOT BE APPLIED TO OTHER COMPONENTS LIKE PINS OR SHIMS. DURING BRAKE INSPECTION, LOOK FOR FOREIGN OBJECTS TRAPPED BETWEEN THE DUST SHIELD AND ROTOR. THESE CAN CAUSE NOISE DURING BRAKING AND OFF-BRAKE CONDITIONS.

ACTION:
Follow the Service Procedure below to correct the condition.
SERVICE PROCEDURE
Using a ChassisEAR®, verify noise is loudest at the front bumper beam.
If noise is loudest at the front bumper beam, proceed to Step 2.
If noise is not loudest at the front bumper beam, do not continue with this article. Perform normal diagnostics to identify the source of the noise. Refer to Workshop Manual (WSM), Section 100-04.
Replace the front bumper. Refer to WSM, Section 501-19.

ISSUE:
Some 2011 Edge and Explorer vehicles equipped with a base (single display) instrument cluster, may experience the average fuel economy with higher than expected values, fuel trip computer stops incrementing at 99.9 gallons, and the coolant temperature display intermittently flickers on and off.
ACTION:
Reprogram the instrument cluster to the latest calibration using IDS release 72.02 or higher. This new calibration is not included in the VCM 2011.3 DVD. Calibration files may also be obtained at www.motorcraft.com.
