Just did a blend door fix on my 97 Explorer. It allows for easy switching of the internal door from AC to Heat and only requires one piece of Velcro to secure the cover.

(Tried several other methods using tape, but the heat from the heater always loosened the tape so I came up with this – It is less complex than some of the others I have seen posted.)

- INPORTANT - For the cover I used a school notebook cover, but not the typical flimsy stuff. It was very thick and a less flexible plastic one.

-Stenciled out what I needed on paper then cut the cover to size with a Dremel bit.

-Used the same bit to cut into the Blend Compartment; It is thick.

-At the left side of the cut in the blend door compartment I sliced two slots to insert the left side of the plastic cover.

-In the cover I cut two slits for the Velcro strap and did the same on the blend compartment.

-On the back-side of the cover, I lined it with window gap insulation.

-Inside the Blend compartment I taped the blend door to the desired position.

-Took about one hour (I'm slow!).
