Well, after using alldata to figure out how to get this thing apart to repair or fix (after removing the entire dashboard) the mixer door i figured it out really quick after alldata told me to remove the heater core/ac condenser box.. i will list all of the steps, but i didnt take any pics..

1- disconnect battery ground
2- push in glove box sides and lower glove box
3- remove glovebox mounting screws (8mm) and glovebox
4- unhook blower motor power connector
5- unscrew 3 bolts that hold blower motor in (8mm)
6- locate the vacuum motor for fresh air door and remove vacuum hose
7- remove 2 screws holding vacuum motor on and remove it
8- locate broken fresh air door plastic rod (usuall falls out onto blower motor)
9- reach up through blower motor intake hole and rip out plastic mesh
10- put hand through hole and push flapper door up into position
11- push broken plastic piece into its hole and make sure it keys into flapper door
12- put a 1/16" or less layer of appropriate adhesive on the end of plastic piece
13- re-insert into flapper door hole and wait for adhesive to set up
14- re-assembly is reverse of dis-assembly

Depending on how the broken end piece is, you might have to fab some sort of retainer to keep the vacuum motor arm on the shaft, usually the only thing that breaks is the retainer lock on the end plastic rod(like the click lock on an electrical connector), kinda seems like an engineered failure to me.. If anyone has any questions about this procedure, you can PM me or email me mulletcar@yahoo.com . Im sorry I didnt take any pics, I just wanted to get this done as quick as possible.. It was 117* outside where I was working. Hopefully this helps at least one person fix their 3G to complete functionality!!

What is "Appropriate adhesive"? The end has broken off my flapper that goes from defrost/vent. I have tried super glue and a plastic 2 part epoxy, neither worked. No stick to the hard type plastic.
Any ideas?

Damn I knew I should have taken pics..

I used Loctite Weld to stick the arm to the flapper, but i prepped both of them before.. I cut slits in the end of the arm and sprayed electronic parts cleaner into the end of the flapper door.

Well i just got done re assembling the truck today and it works really well. Something i did notice was that all of the directional/blend doors have the same setup, so if you get cold air when you have the temp select set to hot (or vice versa), it could be one of these damn things... hopefully this crappy tutorial without pics can help someone..
