My engine used to rattle on start up and at 2400 - 2800 rpm.

I changed the oil yesterday to Mobil 1 (0w - 40) and a K&N Performance Gold Oil Filter and all the rattles have gone and the engines is now very quiet.

Apparently the K&N filters have an anti drain back valve this might have cured the problem, I have used Mobil 1 before but only with a MotorCraft Filter.

Has anybody else had a similar problem.

I had the same problem with my '93 explorer. It used to do it when I first started it but it stopped doing it not too long ago. It also tended to rattle at the same RPM's yours did but stopped when I started using 89 octane gas. Don't know what the problem was, just glad it is fixed.
 






On the SOHC engines, the rattling was usually associated with the timing chain problems. Also, using Fram filters tended to cause that noise since the drainback valve on the Fram is crap.
 






The Motorcraft filter has a similar anti-drainback valve as the K&N so that wouldn't be the source of your rattle.
