Ok, I've trouble shot this myself since I know Explorer's pretty well by now. I did a transfer case swap on the 97 Explorer with a 96 Case and at first after the swap the test, it switched to hi, low and back to high. Now the truck does not even switch to high, the light on the dash does not even illuminate now. The 4wd lights do not flash like there is a problem, I've checked the fuse under the hood, I tried a quick GEM swap since I had a spare and still not working. I'm out of ideas at this point. I didn't however change the switch because I highly doubt that it is causing any issue because I disconnected the switch and started the truck and the 4wd lights still do not flash and they should when the switch is disconnected. So if anyone has any great ideas, throw them my way. And switching to a manual case in this truck is not the answer....

Try swapping the 97 back :)

BTW - there were many models of the 4405 (example: "GA"), did you match that between the two t-cases? It should be on a sticker on the side of the case. Not exactly sure what the differences are but I think its the sensors.

No, I didn't match letters....the only difference I knew of between that of that 95,96-97 was that 97 had the CV style front driveshaft which I had already thought out....I even matched wires from the existing to the replacement transfer case....
