After some creeper time, I think I found part of my problem:
I found this picture on here and compared the axle position to mine relative to the other suspension components and the factory crossmember.
It appears my "torque bracket" is tweaked a little, pulling the diff to the passenger side by 1/4" to 1/2", appearently just enough to pull a CV apart at extended travel. This bracket is above the smaller red box in the picture below
I am going to remove the bracket without removing the diff, beat it into submission.
I am still going to run limit straps.
I can't believe that this never was an issue before, I have had it flexed out before. Never with the say bar disconnected before though.
