Couple things. If by "zero preload" you mean no bearing preload at all, your gearset will destroy itself when under heavy loading. If you mean "zero" to mean recommended values, great. Your contact patterns are ideal, in that "drive side" is slightly inward of centered while "coast side" is...- imp

Fuel pressure loss.
Has a rubber diaphragm in it acted upon by vacuum. Flow is thus controlled to maintain desired PRESSURE. A diaphragm LEAK will bleed fuel into the engine, wasting it, and causing rich mixture. Fuel Injector issue - misfires -
It would make sense that an injector open-circuited would be squirting NO FUEL into it's cylinder, thus "misfire (no fire)" and "low fuel". Yer runnin' on 5 cylinders!- imp

That is exactly what mine did: "stuck closed" and "forced idle". I took the body apart, figured out how it worked, gave up on fixing it. Uses a big clock-spring to return throttle plate when off gas pedal, a very short movement spring-loaded tiny plunger to push plate slightly open when at rest...- imp

The throttle actuator motor is self-checking. It does a maneuver every single time the key is turned to "ON", and this fact can be checked yourself to confirm it's doing it. "Rest" position for the throttle plate with key OFF is very slightly open; you can see the gap with inlet duct removed...- imp

What led you to the throttle body, anyway? You have drive by wire, in which TB malfunction CAN and often DOES cause fail-safe (limp) mode. Any chance wiring got screwed up? You really need to buy a good code-reader.......- imp

disable balance shaft by removing chain
Do the various V-8s Ford built/builds all use a SPRING-LOADED chain tensioner? I think 4.6 does. A spring makes more sense to me than a hydraulic piston starting up with no pressure behind it.- imp

Replaced TRS now truck wont start
Use of an ohmmeter can single out failed connections, if present. Also, the TRS must be aligned. If out of alignment, the neutral-start contacts will not match the detent locations of the shift lever. Possibly a bad replacement switch. Use wiring diagram to check TRS contacts. Also look for...- imp

5.0 Camshaft Synchronizers
I think there is misinformation here. The Camshaft Synchronizers are internal to the ENGINE, telling the computer when it may inject fuel. SENSORS mounted adjacent to axles are for purpose of detecting wheel speed differences.- imp

I purchased a reman automatic transmission from Ford. It functioned properly, cost a bit more, but warranty exceeded all others. Engine not sure of. Have always heard good things about Jasper reman engines, though.- imp

OK, one bent valve if cranking still possible, one cylinder is dead. Maybe fixable, maybe not, depending on internal findings. The best alternative IMO is, if keeping the vehicle a long time is expected, is installation of a remanufactured engine, from a reputable source. No used engine.- imp

Bad sensor or bad transmission
PCM programming has a provision for preventing damage to the electronic clutch (on 4X4s) which prevents 4X4 AUTO engagement if speed difference between front and rear axles is excessive. This is likely what you experienced. Rare, scary, keep driving, if memory bugs you, try mildly spinning...- imp

Thoughts on SOHC not being able to idle with low gas tank level.
The choice of sons in law was unfortunately made by female minds, rather than your own! I am 78, no kids, no relatives (save for wife), 20,000+ pounds of tools & machinery (lathe, milling machine, etc.), and wish I could give it all to someone young and worthy.- imp

Front differential cover removal???
This is most important, to assure bearing preload is not altered by disassembly. If ANY part other than seal or oil slinger is replaced, preload must be addressed to assure longevity; re-tightening to previous location will not cut it.- imp

Look closely at this adaptor: The cavity between the transmission and transfer case has a WEEP HOLE placed in it at the factory. This is how my '04 is made. Not sure about Sport Trac; my '04 XLS has an oil seal on transmission output shaft, oil seal on transfer case input shaft, and it appears that a leak between the two MUST mean a leaking oil seal, gasket or no gasket.- imp

Some help on wiring is needed.
A piece of arc welding cable with many very fine conductors works well for grounding strap and replacement battery cables. Only "kicker" is need for good, solid lugs on the ends. This cable is super flexible, insulated (usually) with oil-resistant material.- imp

Thanks, but it really isn't intelligence, but rather years and years of working the early-learned theory into everyday work. The fact that the theory "works" often mystified me: television, for example, when I had a course in it, I swore it couldn't possibly work!- imp

SHIFT solenoid A would place transmission in or out of first gear. Pressure Solenoid A is another thing altogether, controlling operating fluid pressure. I prefer shift 1, 2, or 3 and pressure sol. 1 or 2.- imp

To me, it would be ridiculous to use differing parts which do exactly the same thing on different products or models. But, ya never know. Used to be you could count on all of Ford's bigger cars having 9-inch rear axles. Today, idea still good with 8.8 across the board, but Shraders??- imp
