    Copy that Dave. I spent some $ at harbor freight on some impact extensions and used my impact driver last night. After a few choice words, got them to break loose. Also, just FYI, the bolts on my (1996) exhaust are 15mm. Not sure why they are different. Thanks again for all the help!

    I was thinking a putty that would harden, not adhesive. something that would mold to the actuators shaft to fit in the blend door socket with no adhesion.

    Thanks for the explanation. What if I stuff the shaft with some 2 part epoxy putty then set the actuator in place and let it form? Please let me know your opinion. Appreciated.

    Thanks for the info Fix, I can understand one clunk when shifting but this is a rhythmic clunking, as in the clunk is synchronous with the wheel speed. Luckily we haven't truly needed AWD yet but would like all systems to be working for when we will need it.
