Winter time is here and i recently had to use my four wheel drive on my 2004 Sport Trac 4.0L XLT. When i engaged it i heard a clunking sound and turned it off as soon as i could. A few days later i was driving on a smooth, clear road at a low speed and turned it back on to see if i got the same results. I did. I hear a low volume "winding up" sound followed by a clunk that I can also feel in the steering wheel. It feels like it is coming from the front right wheel. Driving in 2wd is fine.

Not same vehicle as mine but similar problem. Not sure if it will be the same diagnosis and solution.
