Good day all. I have researched but believe I have a variable that is different and has me stumped.

At 97,949 original owner had both turbos replaced by Ford under "warranty extension". At 106,200 miles both CATS replaced by Ford, under "warranty extension". At 110,392 Bank 1, Upstream replaced by Ford at N/C. At 116,278 Ford replaced the engine with a Ford certified remanufactured complete engine assembly under "warranty extension".

Thinking the whole new engine thing and all would remove any past issues causing issues is my thinking. Nope.

Fast forward to 127,387 when I purchased it used thru CarMax. And guess what? After driving a total of 5 miles, check engine came on and Yeop. P04020. So CarMax replaced both, not just Bank 2, but both CATS at 127,438.

Car is now at 131,171 and the code for sensors have all been thrown over the last few thousand miles so all 4 sensors have been replaced. UPSTREAM with Bosch wideband O2, and Downstream with NTK O2. And today at 131,187....P04020.

Now I know the possible causes such as exhaust tube leak, Intake air leaks, fuel injectors may be faulty, fuel injector leaks, Improper ignition timing, and possibly
Engine Control Module (ECM). Checked exhaust and intake for visual.

Plugs have been changed as well as all coil packs with brand new Motorcraft packs.

All the possible causes would hamper performance some. But She runs like a champ and hits 20-21 mpg on trips regularly. Until the code starts.

MPG drops to 17-18's, Clear the code and MPG's back up tp the 19-20's. If truly "clogged", I'd think simply telling the computer it wasn't really an issue would not allow it to function properly for a week or more at a time?

Anybody that's had CAT issues replaced multiple times, please feel free to chime in here with your experiences. Suggestions on timing and spark advance? I have FORScan and an experienced user with it on Diesel trucks, I know but showing I'm very familiar with its operation....

Have extended warranty so can get Bank 2 CAT replaced again, but would rather problem shoot this and correct as love the X!
