Yeah, I need some help on it too. My EGR valve has been trippin my CEL for a couple months now and it really annoys me. But I know nothing about working on engines, so I'm afraid to do it. But I don't wanna pay the outragous labor prices around here to get it replaced...

I'm faced with changing my EGR valve, too on my 96 XLT 4.0L OHV. I've used half a can of WD-40 on the inlet side of the EGR assembly, and still have not broken the rusty pita free. Other than this, it's an easy job... But Murphy's law ALWAYS finds me.

Anyone know any tricks to get this thing off? I don't have a torch to heat it with...

On mine, I removed the bracket that is in the way(it's a vacuum regulator I think)and access to the valve was unobstructed. There's 3 different size bolts ranging from 3/8 to 1/2". The tough part was the pipe that went from the manifold to the EGR. I didn't have a 1 1/16" wrench so I used a pair of vise grips to get it. I attached them with the handles more to the rear of the engine and with one steady pull, pulled them towards me. I didn't yank it ,for fear of doing some damage to myself or something else. It came loose in about a 1/4 turn.I didn't have to spray it with anything.I will replace it with a new one tomorrow. The old one is pretty crusty inside.I hope this will fix my CEL,at least my buddy's $3000 Mac analyzer told us it would! Pray for me! I hate that dang light!!!!

I got my hands on a 1 1/16" wrench, and I also have visegrips. I pulled so hard I thought I was going to twist the pipe that comes from the exhaust manifold. I've sprayed penetrating oil dozens of times, letting it soak. I'm at the piont now that I'm going to take it to the dealer (yikes!) and let them change it... I already bought the new valve, so I will only be paying for labor.

If the dealer breaks something while trying to remove the EGR valve, aren't they responsible for the breakage?

The heat thing might play a part. I did take mine off while the engine was still a little hot. I'm not sure if that helped me any. Also, I took the egr bolts out first :nono:,but then realized that they had to be in before I could get the tube off. If you still can't get it off, I would try a "good" small shop before I took it to a dealer. The dealer will definitely soak you !!

EGR-The Saga continues....

OK , the saga continues...Went to the "Zone " to get the new EGR. Upon closer inspection of the new one, it was determined that I would have to transfer 1 bolt and 1 screw from the old one. I guess they are ports for performing some type of tests or something. Seemed simple enough..or so I thought. While trying to take out the little screw, it snapped off :frustrate After finally breaking loose the bolt that was next to it and removing it, I noticed that the bolt was not self tapping as the nice man at the counter had told me. The new one didn't have any threads in the hole where the bolt goes, so now I needed to find a tap :frustrate :frustrate ! After calling in a 911 to my brother in law(the mechanic who fixes everything, after I've fixed everything!),he had it tapped and a new screw in place and I was set to go. I put it all back together with no problem. Of course this did not fix my problem:fire: But then I vaguely remember my buddy saying when I asked him, "So all I have to do is change the EGR valve? "It's a start", he replied. He also recommended changing the vaccum regulator while I was doing it,but I was trying to save money. Next episode...Part II "EGR-How hard it is to change a vaccum regulator!"

After going nuts trying to remove my EGR valve, I took it to the dealer to let them perform the labor... The tech there said that the DPFE sensor is the problem. I ran through the test procedure and it tested fine. the ford tech said that its a common failure. I bought a new DPFE sensor and my CEL (and code p401) is now gone and not returning!

I hope the day never arrives when I'll have to replace that rusty EGR valve.

Yea, I did a lot of reading this weekend and I'm gonna try replacing mine first before I do anything else. I found a lot of tech stuff on the PFE/DPFE and it seems to point to that. I'm gonna try to pick one up this evening.Who knows, theres only about $150 more in parts and a good cleaning of the ports before the whole EGR system is replaced.
