I have a 1696 5.0 Explorer.
Had it since Jan of 2011.
Last year I lost my A/C, a hole developed in the right lower corner of my Condenser. Around the same time I split the radiator side tank on the same side. I replaced them in the Fall. radiator unit and a Suncoast brand Condenser. The condenser required me to reuse my old studs, and to trim the plastic of the holder to fit around the line on the one side as it was not where fords was. Wanting to do it right, I changed the Condenser/Drier/Accumulator & Orifice tube. This was about 1 week from snow fall. Went to charge it, no good, had a leak. Wasn't concerned, I was no longer losing coolant.
I was poking around the other day and found the leak. Under the insulation on the bottom Evaporator line where the Orifice
tubes goes.
Spent my afternoon pulling out things. Air box, air inlet tube. Broke both the lower washer/coolant to inner structure studs. Ford deal on the phone was no help on those, either Ford doesn't list them or he couldn't find them.
Pulled on my box, remember the stud on the inside, then removed my box and fought it out of the engine bag.
Bought some Aluminium Brazing rod also called Alum-a-loy in some brands. Melts at 700 degrees F.
Took some clean, virgin Emory cloth and cleaned the Aluminum up. Then heated it with my little propane torch. Got it smoking hot, touch rod to it heat a bit. Take stainless steel bristle brush and use it to 'scratch' in the aluminum filler rod. Heat, apply more rod. I built it up more then needed.
Pressure tested, it works. I got the box back together, and bolted to the firewall. Tomorrow Ill fish it all up, after a trip to find some fasteners for the overflow and washer jugs.
