Being a new member, I apologize right off the bat for jumping in w/o having first thoroughly studied the site.

I have a '91 four-door with 4.0 V-6 and automatic transmission. I don't need to tell any of you the FMV is rock-bottom...even though there is no rust or other damage. However, my Dad bought the vehicle new and I have fond memories of hunting and fishing trips in the old buggy with my Dad in the Sawtooth Range in Idaho. After Dad died, I sold the truck but bought it back when I realized how much I missed the memories. Anyway, even though living in South Florida I do not need the four-wheel drive, I want it. I saw in older posts that some of you have switched out the in-dash, push-button electric-motor-operated transfer cases (like my truck has) to manual, shift-on-the-floor cases. (I've already switched the auto hubs for Warn manual lockers. I've tried to find a mechanical T-case and the mechanical linkages but have thus-far been unsuccessful despite posting USA-wide with car-part.com. Please advise if anyone has a serviceable system (including T-case, stick, floor plate, boot and knob as I'd like to buy all the parts, either as a whole package or in individual parts.

While I'm inquiring, I've got two other questions:
First, is there a compatible steel rear differential cover for the '91? If so where can I get one? I was part way into changing the differential geal oil only to realize that the stock cover is fiberglass/plastic and I was afraid I'd break it while removing it.
Second, recently the serpentine belt (or at least the pulleys) began squeaking/chirping. I'm sure it's never been changed. Should I buy a Dayco? Do I need to (or should I) change the tensioner pulley? If so, is that a difficult job given I'll be working on jack stands, not a lift?

I'm sure I'll have many more questions as I get into this. Thanks folks.
 






The manual T-cases are hard to find. One option is this kit for $230: http://www.explorerforum.com/forums/showthread.php?t=273757&highlight=shiftster It looks very well made, and I plan to get it.

I replaced my cheapo diff cover by going to the Ford parts counter and asking for a diff cover for an older F150. It's steel, and about $25 a few years ago. If they want a year, try 1990 or so. Explain you want a steel one, and maybe they'll know.

For the fanbelt squeak, start by replacing the belt if you haven't lately. The pulleys are pretty easy to replace, if that's what it is. Just open the hood, no jackstands needed.
