The problem with people changing things from stock parts is you are left guessing what they had to do to make it work. Similarly who knows what wiring is there now... If they didn't mess with the wires then yes you can probe for 12V on the brown wire at the TOD - with the dash switch in 4High...- J_C

I don't know how I missed this before but B1867 comes up as an airbag code not a drivetrain code. I would want to talk to the guy who wrote down the code and made the connection to the transfer case, to hear his argument for what is going on if that's the right code. Then again... Glad you got it fixed. That is odd that the fuse disappeared. Does the vehicle not have the Autolamp feature (including the rearview mirror with slider for timed adjustment)? The lights could be run straight from the switch without that feature. It is what needs a relay involved. I don't...- J_C

new to me 1996 explorer from grandma ignition issues , many parts changed
Autozone has a loaner tool, fuel pressure gauge. If you have an intake gasket leak, or any gasket leak for that matter, no need to look further until that is replaced.- J_C

Interior lighting fault
The dimmer module has two separate subcircuits in it. One could work while the other has failed. You could unplug the dimmer module. If lights don't go out, that's not the problem and you can pull out the interior lamp relay if you want to stop the battery drain and could use a multimeter to...- J_C

Interior lighting fault
Yeah fuses blowing won't make a light stay on. Relays generally fail open so those are doubtful too. There might be some one in a million chance that some kind of short circuit in the GEM could cause a relay to stay on and there are ways to test that, but odds are it's either the position or...- J_C

Unlearn a remote?
I don't recall, when put into programming mode can one remote be added or do all have to be added again? If not it seems like a OBDII dongle and Forscan app can wipe them all out then only the ones wanted can be added. Edit: Okay I just found some info which I assume is for PATS2 which does...- J_C

Yes a difference in shaft speed sensor output will engage front wheels progressively more and more until the speed sensors are the same, when in Auto, A4WD mode. If one of the sensors isn't working that will trigger a trouble code, not engage the front shaft. With the dash switched to 4WD...- J_C

Seems fishy, too coincidental to me. Transfer case goes out and GEM goes out right when they're working on it? I mean if ONLY the GEM went out, that I could see causing a different problem of not shifting into 4Low, 4High, or engaging front in A4wd, WITH a transfer case that's fine still, but...- J_C

Yeah I always reach for metric sizes and haven't had a reason to grab a standard (that I recall) except the brake bleeders and brake line flare nuts. Sometimes a rusty fastener will seem like standard is a better fit but if I get lazy and try a standard, too often it would just round the bolt...- J_C

I looked around a bit and it seems that the OHV regulator won't fit, has a mounting bracket around the centerline of the vac chamber while the SOHC has a flat plate at one end, as well as the SOHC version having a braided fuel hose married to it instead of separate as on the OHV version. ^ Agreed. To restate, from either Auto or 4Hi (does not matter which), all that is needed is stop and put tranny in neutral... maybe put your foot on the brake too, would be a great idea even if not electrically required, but it looks like it might be required because the GEM takes a brake...- J_C

A few other thoughts I have are to pull the headlight switch to see if it's not conducting through the Parking Lamp output in the on position, and if you have the Autolamp feature (mirror with adjustable time-out and light sensing to turn headlights on) there may be corrosion of the wires going...- J_C

Wait. I got curious and looked up a 2001 Sport relay box that matches what you pictured and don't see the exterior lights relay in it! I don't know where it is in your vehicle unless it's the "Indicator Flasher Relay", but isn't that one of those mechanical flasher modules for the turn...- J_C

Remove fuse 11 and use a multimeter to check for continuity between fuse 11 out and each socket location's pin 1 or 5, since the tan/white connects the two. Keep in mind that if your footwell relay box changed, it might be possible that something else is different too. I mean if your owners...- J_C

I don't know when/what changed relay box layout but here's another one. Meter testing would require putting 12V across the coil to energize it and close the open relay contacts, but assuming that one you swapped into the park lamp position was working in its prior position then it should have...- J_C

Seems likely to be the Park Lamp Relay, try swapping it with the one-touch down relay. It's in a box on the right side of the driver's footwell. If that doesn't turn out to be the problem, grab the 2nd Gen Wiring Diagrams linked in my sig and check the file named...- J_C

Unplug the connector to the pump. Have a helper activate the pump from the steering column lever while you use a test light or multimeter to measure for voltage. Since the pump is insulted by the tank plastic, there should be two wires, both power and ground to it. You can check for 12V...- J_C

Lighting Issue
You'd wire the pins on the new connector based on the wires/colors used on the old one. Anything unused you can just wire tie out of the way, though if the unused ones still get some power feed back from the switch, insulate them from each other and ground.- J_C

5.0L waste spark?
I don't have the 5.0L, but if it has only 4 coils then it has to use the waste spark system, which as I understand it means that the spark travels from ground to the electrode on one bank of plugs and from electrode to ground on the other banks' plugs, which could cause more wear on the plugs...- J_C

I must not be understanding what you mean because the bottom pictured connector looks to me like it should fit the top right pictured connector, assuming that the two horizontal brass pieces in the top right pic are only present at the base of the socket, not sticking up like the other contacts...- J_C
