2006 4x4 rubbing noise in 4wd

Hello,

I'm having an issue where, when 4wd is engaged and I'm turning, I get a loud rubbing noise from the front end. I can also feel it in the steering wheel.

Now, before you tell me 'wheel hubs' or 'wheel bearings' - let me state this. It ONLY happens when 4wd is engaged (I'm in loose dirt/sand while testing this also, so it's not a matter of too much wheel bite while in 4wd.) The sound is a rubbing noise (and can get LOUD in tight turns,) almost like that rub noise you get when you leave the parking brake engaged on the explorer. Definitely not a grinding noise - it's a rub. If it were wheel hubs or bearings, wouldn't it do this at all times, even in 2wd/4wd auto?

Any ideas? I also (very rarely) get a loud clack/clunk noise in 4wd (almost sounds like something's breaking) but that's very very rare. Not sure if related or not.

I would start by checking the oil in your front differential and check for metal shavings. Second I would check for torn boots on both half shafts. Torn boots will allow for grease to escape and will not be noted until they are under stress, hence no noise while in 2WD.

Last I would check for all rubber to be in good condition up front. The additional torque exerted on the front wheels may be forcing the entire spindle out of alignment causing bolt heads or nuts to rub on the inside of your wheels. (This is my current problem with the rear right lower control arm. It will only rub the wheel when turning left hard).
