does it pop while turning or going straight?

it will pop when you turn because both wheels dont turn at the same speed and something has to give.

it popes under acceleration straight or turning.

How soft of a surface are we dealing with? Even hard ground can cause binding up.

I very, very rarely engage my 4x4, just occasionally to keep the mechanism working smoothly. Odds are if your 4x4 is popping, you don't need it.

The only other thing could be you have a CV axle that is worn.

any condition mud snow rain ect. It will pop in conditions taht it didnt before.

LOL okay in general, you typically wait at least 24 hrs before bumping your thread.

But as for the clunk, it really could be anything but an easy first step to finding the problem is to remove the driveshaft from both the transfer case and the differential and checking the front differential's yoke for any "play", and doing the same thing for the transfer case's front output flange.

For sure, it's not the hub... you don't have a locking hub to fail.

The pop... is it once per wheel revolution, three times per wheel revolution, or around four times per revolution? In my brain, once = hub (Bearing assembly is also called a 'hub), three times = CV joint, around 4x = driveshaft issue.
