4x4 clunking

After putting a new front driveshaft in because the cv joint went bad, i went to test it out to see if everything was ok. While in 4x4 auto, a clunking could be heard and felt while the rear wheels were spinning like something wasn't engaging properly. Next i put it in low and drove around some my and the clunking was constant. Over a year ago, i was offroading(consequently the last time) and blew my transmission. Hoping it wasn't, i took the electric motor off the t-case hoping it was stuck in neutral or something.
Could taking the motor off affected engagement or is my transfer case (or something else with the 4wd) gone bad.

Can anybody offer me any help? I really don't like not having 4wd with brand new BFG's!!
ANy help to point me in the right direction is greatly appreciated.

Well I dont know about 95 and newer trucks, but, I know my 91 does the same thing. I was told by a ford mechanic that the stock autolocking hubs are junk and that they should be converted to manual hubs. The kit for my truck is about $200.00 for everything. Check some of the local shops for parts. Hope this helps a little.

Because of the suspension design, there is no way of using maual hubs. But what your saing is that it could possibly be the locking mechanism in/on the front differential no the transfer case?

Then I don't know. I was hoping that the 95 might have a similar setup and I realy dont want to lead you a stray. Try talking to a Ford mechanic if you can. Sorry I cant be more help, but, I would hate to lead you wrong and make it worse. Hopefully some one with more knowledge will reply. It takes a while sometimes.
 






Are you sure you installed the CV joint and drive shaft properly? If it wasn't happening before you did the work, then I would imagine the clunking has something to do with what you did (or maybe didn't do) when you replaced those parts. Have you tried lifting the front and spinning the wheels to see if you can isolate the noise?
 






The noise was there prior to installing a new front driveshaft. It sounds like it might be coming from the front differential, i could be wrong though.
 






You may have shot the gears in the front diff. I'm not very familiar with it, but maybe some of the gears are stripped. Anyone else have any thoughts/input?
 






Thanks, finally something i can go on. Now that i think of it, it is a rhythmic type of popping or clunking when it is in 4wd so it could be the gears being chewed up. But wouldn't there be a noise all the time since supposedly the axles on the 95 and ups are always turning? If it is the gearing, it gives me an axcuse to get 4.10s, then torsion twist and shackles, and a body lift, then 33's. woohoo!
 






Hey guy's i ahve searched for a few hours now and found nothing! Anyway this has been going on ever since i have had the trck and wanted to know if it is normal? When on the beach and in auto if i stop and then try to go the rear end bogs down and starts hopping and as soon as she gets going is fine everything else works perfect but only when in Auto and stopped and then try to go the rear will be slipping and hopping like, is this normal???

In that situation, probably yes. It may take a few secs for the computer to get the front up to speed to compensate for the rear slipping in the sand. Honestly, you may just want to stick to 4HI or LOW in the sand. Less stress on you t/f case adn driveline, plus you are less likely to get stuck.....
 






Thanks TP i was just curious cos in other cars i have driven that have trac control they imediately stop sliping so i thought it would be strange that the "X" didn't.
