I have a stock 98 explorer sport, 4.0 ohv 5-spd, the 4wd auto option is driving me nuts!. The shift motor on the t-case quit so i had it replaced with a used one at a dealership, then it went out again. so i got the bright idea to try it myself, i ordered a brand new one from ford and put it on the vehicle, the best i knew how still no 4wd, a friend of mine,a chevrolet mechanic, said that he thinks a wire is broke at one of those sensors in the back of the t-case, so i checked it out and one of the wires are broken out of the sensor to the left of the shift motor. now the other day i was driving home across a steep twisty wet paved mountain and was playing, spinning, when it kicked in to 4wd, and i could not get it to shift back out, i switched the 4wd knob, everything i could think of, so later that day i took it on the mountain behind our house, i figured if it's in 4wd why not, we were going through some mud, nothing serious, it kicked out of 4wd on it's own and we almost got stuck, wal-mart tires for you, now when i shift the 4wd knob to 4 high the light comes on but nothing happens, when i shift it to 4 lo the light comes on and the explorer then has low 2wd the front axle does not pull. i dont know what to do, and i cant affort to let the dealer fix it. help me!

But onto the issue at hand -- the "4wd" mechanism of your transfer case is an electromagnetically engaged system. So, first off, one reason as to why the front wheels may not be moving is the electromagnet might not be powering up -- meaning that there might not be any power going to the so called "brown wire" (use the Search feature of the board to find more info on this "brown wire" -- oh and check the fuses for any blown ones). The next possibility is that the chain in the transfer case could have broken. Lastly, you may have cracked one of the gears inside the transfer case which three steel balls ride on to mechanically engage 4wd mode. If the crack at or near the "valleys" of the grooves, the balls could be failing to ride up to the apex. I'm sure there are other posibilities but those are the three that quickly come to mind.
