How much to replace intake manifold gaskets

99 XLT Upper Intake, DPFE WARNING

Just finished repairing a Upper Intake job like this last weekend.
Warning! Make sure your DPFE hoses are in good shape.
Normally there is no real exhaust gas flowing through these hoses, just a pressure sensing.
I was so accustomed to the CE light being ON all the time (always emissions related) with both my Ranger and the Explorer that I chose to ignore it and press on. Big Mistake. (Aside: the CE light is on so much Ford should replace it with a 100,000 hour led or make it more accessible. I've had to tear the dash out to replace it.)
One of the DPFE hoses rotted through, melted the DPFE sensor and fell under the upper intake manifold and burned a hole in the manifold next to the EGR fitting on a long trip.
I temporarily patched the intake with plastic weld, replaced the DPFE sensor and hoses until I could find an Upper Intake Manifold. ($75 and a two hour round trip drive)
One more thing, Ford uses inferior parts in their emissions applications so expect failures. I'm an engineer and I've researched the parts. Ford EVAP valves (96 Ranger) were designed for AIR, not hazardous vapors, so the rubber O-rings dissolve over time. That's a $100+ assembly on a Ranger.
 






Can anybody tell me how hard is to replace the upper and lower intake gaskets on a 2001 explorer sport 2dr.the dealer wants to charge me 480.00 to do the job.
 






Upper and Lower Intake Gaskets

Our 1999 XLS has over 100,000 miles and and the original plugs.
Unless you're sure you have a gasket leak, don't touch it.
I swapped the upper intake from another vehicle and did nothing about the gaskets. I just bolted it on. Unless you have experience doing this kind of stuff, the dealer price reflects the difficulty and I would not attempt it.
 






Simplest way to see if you have a leak is spray quick spirts of carb cleaner around the top of the plenuim. If there is a increase in the engine idle this would confirm the leak if not see if some one has a smoke machine, other option is to pay the diagnostic fee. The plenuim gaskets are not that hard to change just time involved. Make sure you identify every wire vacumm line etc.... clean gasket surface and use a thin coat of rtv sealant inconjunction torque to specs.
 






Im heading for intake gasket job. Is a failing EGR would have similar symtoms as a lesking gasket???
