The chain in my '94 Explorer was slipping so I replaced it as well as a few other parts. I re-assembled everything and put it back in only to find that it no longer shifted. I have never had a problem with the shift motor before (much to my suprise, I expected the thing to go out the first week.) I took the motor off and with a helper pushing the button for me, I found that it would go between 2H and 4H. I put it back on and found that it would only shift when the bolts holding it on were fairly loose. If you tightened up beyond that it won't shift. Any idea why this would be? I tried turning the shaft by hand, and it not hard to turn at all.

Also, I broke one of the wires off that sensor on the back of the t-case. I ground down the plastic a bit and was able to solder th wire back on, but I don't trust it. Does anyone know where I can get a new sensor? What does it do anyway? It apparently has something to do with shifting into 4L, because it wouldn't until I fixed it.

My '03 is slipping/clunking in 4x4-auto mode.
Sounds like what yours was doing.
What parts besides the chain did you replace?

My x has been at the dealer for a week, and they can't find the problem.

Sorry, I don't know where to find a new sensor/wiring. May try junk yard if no luck at dealer.
 






actually the 03 t case is not chain driven it is a gear and shift fork type t case the way it was explained to me is the shift fork has plastic earson it(another one of fords wonderful ideas) and these wear out or break off and this causes a "slip/ clunk/grind when engaging repair this asap the fork is about 35.00 depending on where you live as far as the 94 t case not shifting untill you lossen the bolts you have a binding problem take the t case off agian and pull it a part and make sure every thing is in the right spot(go to your local ford dealer and ask them to print you a "blow up" of the t case so you can double check your self the "sensor" you are talking about is a shift motor if im not mistaken and they can be high dollar sometimes
 






That happened to me also. A year ago or so I did a temporary fix by putting washers in as spacers and then sealing with silicon. I never have got around to fixing it or trying to find out what happened. It still works.

Now that my trany took a dump again, I may fix it.

What chain? My first gen shift motor is gear driven. As is the motor on my friends 94. What chain did you replace?
