Transfer Case VSS drive gear

My speedometer fluctuates 20 to 30 mph which causes the OD to shift in and out. I've changed speedometer cable, speedometer head, VSS, and VSS gear. The last thing I did was to remove the VSS from transfer case, insert finger in drive hole and was able to rotate the drive gear for the VSS easily, no resistance what so ever. This does'nt seem right to me.
I have a diagram showing the Borg-Warner 13-54 Transfer Case in the disassembled view. I don't see any kind of a keyway or pin that would secure this gear to the output shaft.
How hard will it be to disassemble the transfer case?
Will I need any special tools?
Also I've been told to replace the automatic trans fluid in the transfer case with 10 wt motor oil! Does'nt sound right to me, being an aircraft mechanic I'm a hard core Manual user.
Any help or advice would be greatly appreciated.
