03 Heater Issues

Message on behalf of my inlaws. They have a 2003 Explorer Limited. It has automatic climate control which is causing a bit of a problem on long trips. The heater works well for short trips, 1.5 to 2 hours, but on longer trips the front heater vents begins spewwing variable temperature air (demisters and front registars 55-70*, floor panel 90 to 110*). This is occuring when set on 72* blended dash/floor setting. The floor remains at comfortable temps, however front registar and demister (especially) cause a bit of discomfort. I say the demister especially as they routinely blow cold air onto a colder windshlied and then right onto the passengers.

Most heater related threads are coming back to a thermostat error, and actual engine temperature. I think this may be a different problem, as the floor vents are definitely coming out hot, and the engine temp remains at normal levels.

They are still under warranty and have been into ford service several times to no avail, particlarly as they, my inlaws, cannot narrow down a potential culprit to test.

Any help would be great, especially as I am loking at a long trip in that truck and would prefer not to freeze! Thanks in advance for any help you can offer.
