I have a 2002 Explorer that won't switch the air to the defrost vents. What could be the problem and how do I fix it?

The door that directs the air is broken. More specifically, the part of the door that connects to the vacuum actuator. Drop the glove box, with a flash light look up toward the radio area. Then move the selector from defrost to front vents. You'll see the actuator move but it won't be connected to anything.

How do you replace the lever that is broken. Do I need a new vacuum actuator as I don't see it move when changed?

Ford says the actuator causes the problem. So you'll need a new actuator. Some have put a screw through the actuator arm to prevent it from traveling in too far and over stressing the door arm.
The door itself can only be replaced by removing the dash and the plenum chamber. If you go to the wrecking yard, you may be able to get just the door.
