I own a 2003 Explorer LTD and have spent 2 years and 2 engine refabs trying to solve a problem with a coolant leak. At the peak, the engine used 4 liters of coolant per tank of fuel, believe it or not (pulling a small utility trailer through the mountains). Lots of lube changes. Ended up that the original block had a hairline fracture in a tubular shaped coolant channel centered along the base of collection gallery immediately above the crank shaft. What is astounding is that the crack opened when the engine and coolant was at or close to running temp. The refab company believed that the cause was a flaw with the molding process when the original block was manufactured.

I have noted one other thread with this type of problem discussed without someone finding the source of the problem, so I wanted to make sure that my experience was on the record.

Happy Trails,
Terry
