Im thinkin I might need to do the blend door, which Ill follow the write up- ok fine- but Im not sure if thats quite my problem. This is probably easy diagnosis for somone here. Simply put, my fan doesnt work on #2. On 1 its fine, low. switch it to 2- no change. switch it to 3 and it blasts out. and 4 is even stronger. is this due to the blend door? if not- can I fix it while im fixing the blend door? 190k on my 03 so I think its due.. this happend on literlly 4 of my past GM cars and they were fixed for 100-200 im sure at the dealer. thanks in advance..

ps... anyone know of anyone who can help diagnosis in my aviator...?

Since the only symptoms you listed was the fan not working right on speed setting #2, then the only problem I see you having is in the speed setting control switch. If your temp blend door itself was bad, you would lose hot or cold temp control inside the vehicle, depending on what temp side the blend door failed on, cold or hot side when the door broke. If it was your "blend door actuator" that went bad, this is the motor that rotates the blend door panel back and forth from the hot and cold side of the system, you would hear a clicking or clunking noise coming from behind the dashboard when you go to switch the temp setting to the hot side. They usually fail when set to the cold side of the system and you don't notice it until you go to switch to the hot temp setting. I don't think you have either of these problems, just a bad fan speed switch on speed setting #2. I can't tell you how to replace the switch not having done one myself before. Probably not too hard to do as long as the dash doesn't have to come out. FYI, Ford dealerships want $1100 to repair a bad blend door/box and they want around $680 to repair a bad blend door actuator. Ford requires the removal of the dashboard to repair these and that is where the cost comes from along with their very high labor rates at approx $120 per hour, depending on where you live.

Well I was thinking of doing the blend door... About a year ago when I was digging around here I saw alot about the blend door so I asked 2 different dealers- both said minimum of $800 but probably closer to $1200... but thanks to bigrhondo im for sure going to do it on my own. I figured that as long as I was doing the blend door that I would fix this. its not a problem really, but im just lookin into the future... getting ready. trucks been fine so far- and it might have been done before I bought it (as it was the owner of the dealerships wife's truck- salesman told me she was a picky b!tch, which was good for me). ill have to look into the speed switch and see what it entails. thanks

The "blend door actuator" you could do yourself for the price of the part, which runs around $82 from a Ford Dealership. It's an easy job to do if you have enough room to work with in the drivers side footwell area and reaching up under the dashboard or what I would call, the hard part. The more flexible and thinner you are of a man, the better and easier it will be to do. I did mine last year, but I'm a big guy and just didn't have the room or flexibility to do it myself, so I had my mechanic install the actuator for me. Even paying my mechanic to install it (1 1/2 hr labor), I still saved over $480 off of the dealership price quote for that job and I was happy with it. Most in here recommend getting the Ford part, not an aftermarket one from a parts store. Use your vehicle VIN number when ordering the part from Ford. Yes, "BigRondo" or "BR" as I like to call him is very helpful in here and he knows quite a bit on these Explorer repairs. You are dealing with the right person for this repair.
Now if you are talking about changing the "blend door" just for the hell of it, that involves removing and replacing the whole "blend door box" it sits inside of. The blend door box costs $400 from the dealership alone, so I wouldn't fix something that expensive till it actually breaks and it is not an easy thing to fix. The dashboard has to come out. There is a less expensive fix for the blend door called "Heater Treater", but it involves some cutting open the side of the old blend door box and doing some modifications inside of there, along with using the Heater Treater product they sell. You can read up on this Heater Treater product here at this web site. They have a link for it here.

Lucky him and better him than me! :D I'd have her driving a beat up "Yugo" if she started getting picky with me!

No problem and good luck with that switch issue.
