EGR codes after some fixes

'02 Sport & '97 5.0 AWD
As soon as I get one fixed, the other starts giving me trouble.

The '97 has stopped throwing codes although it still has exhaust manifold leak on the passenger side.

The '02 V6 Sport is throwing P0401, P1401, and P1240. I replaced the EGR valve and the DPFE probably less than 2000 miles ago when I was chasing down a split hose. No codes during the 2000 miles or so. Well the chk eng light returned the other day. Yesterday I squirted some foam engine cleaner into both ends where the EGR mounts and also down into the two hoses that the DPFE mounts to. After resetting the chk eng light, it still comes back. What else do I need to look at? Could the EGR valve or the DPFE be faulty?

You may have some blockage in the tube, it will have to be removed and cleaned or replaced to deal with it. New components won't help that. The engine cleaner will eventually kill the DPFE.

Also, Check the voltage of the DPFE at idle. There are 3 wires, one should be 5, another 0 and another either .5V or 1V at idle (return). Attach a vac pump to the the EGR, and give it a few HG of vac, see if your idle changes and the DPFE return voltage changes(goes up). If it doesn't you have a blocked tube or less likely a bad EGR.

You can also pull vac (not more than 5hg) on the DPFE sensor nipple and see if return voltage responds and how quickly. This will tell you if that is the problem.

Swapping the DPFE and EGR may or may not help at this point. EGRs rarely go bad.

Generally the parts store DPFE's are not that great and will fail quickly though. I would not be surprised if that is the issue. Get an OE one from one of the online vendors if that is the issue.

Absolutely Motorcraft when it comes to these sensors. Aftermarket companies just buy a sensor and copy it, also the price isn't much less.

Goto Motorcraft.com, look up your vehicle, get the motorcraft part number, and search the internet for it. Many legit dealers sell on ebay or amazon at discount. I paid $55 with shipping and hoses for an OE sensor, it was less than Advance if I recall correctly.

If the sensor is bad advance ususally refunds your money.
 






I'm about to dive into this same problem. after getting Codes P0171 and P0174 several months ago, i replaced the egr valve, dpfe sensor (advance auto), and cleaned out the egr tube.

now (about a half hour ago, actually) i'm getting code "P0401 EGR flow insufficient"

i've got an '01 sport, btw. sorry, i'm not much help, but i will keep you updated with what i find on mine

I've seen that code on a 2000 before. I put the DPFE on my 95, drove a couple miles and before the MIL had even illuminated there was a DPFE is/was out of range code stored.

It's likely the DPFE....
