On my D35 on the front of my exploder.... I have no idea how it hasn't seized up from my past 2 stave excursions.....

How did it happen and how do i make sure it doesn't happen again when i replace the diff?

So I'm guessing adjust bump stops? That sounds like pretty much all I can do unless I want to spend a piss load of money on a mcneil? setup
 






You don't need a mcneil cut/turned set. Just get a better front lift kit. Duff and others don't have that issue.

The cheapest fix like you said is to adjust your bump stop at least on that side.
