OK, following the procedure from Dr. Bob's page I have removed the motor and sensor from the transfer case. They are now hanging under the car with three wires still attached.

1) The infamous brown wire, which I guess will have to be cut.

2)A blue and green wire attached to the "speed sensor" (small black piece to the right of the sensor). This black piece spins around but doesn't unscrew or pull out. On Dr. Bob's page this is removed, but I dont see how. Please help, parts store closes soon.

If I remember correctly, there's a metal shield or cover that unbolts during the removal, and then the speed sensor is visible. It just pulls out of the hole - no threads or anything like that. It has a magnetic tip inside, I guess to pick up any stray particles in the tcase. The only wire you should have to cut is the brown wire. No special tools needed to remove the speed sensor.

Longs

Well I found the problem...

OK, on the front end of the worm drive (not with the sensor in the cap with security torx) but the end with the long screws you pull out. There is a little copper colored nut held in place by 6 metal fingers. Three of the fingers were broken off and the metal nut was sideways almost. As I see it, this metal nut keeps the worm drive in place. What can I replace these metal fingers with?

I am considering glueing the metal nut to the inside surface of the cap. This should hold everything in place but would like to get your the groups thoughts.

Also, can I drive around in the Explorer with this thing out or not?

Brown wire

The infamous Brown wire on the motor doesn't have to be cut, When you pull the plug apart, look in the center of the plug with the offending wire. When you do you should see a red piece of plastic. This piece can be pulled out which allows you to remove the brown wire, or any other wires you may want to. Be carefull after you have removed this "red plug" because as I stated before you can remove any wire. this as you all know could present problems.
Once your finished you push the brown wire back in and reinsert the red piece and voila finished. No cutting.
Hope this helps.
