Looks like nobody had to do it yet here.

I am replacing the radiator on mine tomorrow, so I'll take a look on mine. But if you can't figure it out, it's got to be another "clever" design by Ford.

Well i bought a magnaflow y pipe that splits in the middle. Should not be a problem getting it back in. Getting it out is just a sawzall away

Try searching the modified section, there are individuals here that have replaced the cats. etc. on the 4.6. To my knowlege the y is welded in place so the only way off is to cut it like you are going to do unless you grind the weld beads off and then it might slide off but considering the number of heat cycles it has had the two pieces of pipe are probably siezed together.

Ok thanks. I plan on just chopping it in half on the cross pipe. That should give me room to take out one side at a time.

I know you are past that already but I see the issue here, I just was under the car the other day. Even if you removed the crossmember, you still have the frame brackets obstructing the way out, and it's just one big element. I guess the 2 piece Y pipe is the solution.

Well the top of the Y is to wide for the frame rails for it to just come straight down. Even with the driveshaft removed. You cant twist it to get more room to wiggle it either. So tonight this is how I got it out. I didnt even pull the driveshaft to install the magnaflo's. I did have to pull the crossmember though.
