I Need Help!!!4x4

94 Explorer SUV 4X4
We have replaced everything Ford told us to do; spimdle bearing, ujoints, axle joints tightened up wheel bearings on all four tires. The mechanic "thinks" it is now a broken tooth I think he said in the transfer case that is causing the loud grinding or clicking noise when the 4wd is engaged. He has told us not to use it at all. He isn't sure until he tears it down. He says we can get a junk yard one for around $200-$300 or pay $1000 for new. I'm so tired of trying to find out what is wrong and it is already is costing alot of money. Oh before we bought the exploder was auto and changed to manual hubs because of expense. The mechanic said he put his finger into the hole on top in the front and it was metalic looking too. Any suggestions.

Change the fluid in the transfer case. If it is full of metallic pieces, and silvery looking fluid you should disassemble the case to see if it is repairable. If not you can find one at the junkyard.

All you need is a 3/8 ratchet to remove the drain pug, something to catch the old lubricant, and some new Mercon to fill it back up to the fill hole.
