More problems after 0012m upper/lower manafold gasket, Tentioner kit fix

Cut a slot in the bolt with a hacksaw. Heat the manifold till its red, then back out the bolt. Do you have an Oxy-acetylene torch?

HI cliff
If you have enough thread to put two nuts on then do so and lock them together. Then on the other side of the flange angle grind any of the bolt sticking thro down to the level of the flange. This will then heat the bolt some and loosen some of the corrosion. Then shock loosen with impact wrench or ring spanner and 4lb hammer.
I was lucky and didn't need to do this on mine but have used this method on othe projects.

weld on a bolt

I had enough threaded shaft left to use the double nut method. Another option with a short shaft is to weld another bolt to the shaft. Alternately tapping each end helps break the rust loose. I used plenty of anti-seize compound when I installed my spark plugs and exhaust manifolds. In the future I'll have to break loose the downpipe to muffler bolts.
 






Rear Cassette Instructions

Anybody have the rear cassette instructions?

Ill be honest, it will be tough sledding with Propane. You can try it, but the oxy-acetylene is a breeze with rusted studs/bolts

Crankcase breather

What this part this is and how it comes apart for inspection..

That's the crankcase breather that the PCV valve connects to. The third generation SOHC V6 doesn't have it. I believe there's a core plug in its place. I don't know if it can be opened.

Rear Cassete Damage....

I'm lucky it was a clean break.
I don't think it just fell apart. There had to be something that forced it to break.
You can see there was some force from the side were the plastic is cracked'
Any speculation on how this could of happened?

That holds the trans cooler lines.
 






That looks like the newer guide. 97 & 98 had all plastic guides in the front and rear from what I have read. (Ford replaced the front guide for free on those as they did not have to remove the engine). 99 and up had metal backing plates, except the rear still had one side all plastic. Looks like you had a backfire, or maybe some chain play on start up to cause that break.
 












I think I found location of mistery nut!

An 11mm socket fits this Galvanized nut/washer combo. Where did it come from?

I think I found where the nut came from. There are 2 bolts that hold down the fuel rails on either side. The right side has a stand off with a nut and that stand off is next to the port it dropped in to. The nut fits that stud. But I had rags stuffed in the ports???

Harmonic Balancer removal

I had no problem getting the bolt off with the impact wrench but I don't have the correct size bolt needed to pull the balancer off . Anybody know the size?

Home Depot only had a 70mm length bolts. I bought two anyway but I found out that the long AC Compressor bolts can be used also.

Now the problem is the bolt will only go in a thread or 2. I think because of rust unless it wrong but both the m8 1.5 and the AC bolts are the same!

Tap it out?
