Borg-Warner 44-11, '04 Explorer 4 door XLS 4.0L SOHC. Case halves sealant leak, took T.C. out, 110K, internals seemed pretty good, replaced chain, bearings, and seals.
Put her together, filled with oil, no leaks, put back in vehicle. Then the trouble began! Pressed "4X4 LOW" button, got indicator light on instrument panel, pushed "4X4 AUTO", no luck, LED on "LOW" button stays illuminated.
Removed shift motor assembly, thinking binding in T.C., nope. I can turn the shaft and shift it in and out of LOW to HIGH and back with my fingers.
Removed LOW to HIGH and HIGH to LOW relays, operated them, checked their contacts, all OK, even switched them, no change.
Removed "Mode Selection Switch", MSS, as Ford calls it, the 4X4 switch in the dash, performed resistance checks per shop manual, OK.
Manual says 4X4 Module incorporated in PCM, but troubleshooting section shows 2 connectors and gives resistance checks: PROBLEM: Shop Manual shows trouble-shoot of them, electrical diagram manual does not list those 2 connectors at all! I see no add-on module inside the passenger compartment, on or near the PCM, and underhood only the usual 3 connectors on the PCM.
Biggest problem trying to troubleshoot without the sophisticated gear Ford uses, is wiring diagrams show control circuits entering the PCM, where they get grounded to activate, but no way of telling exactly how, when, sequence of operation, etc.
BTW, no trouble codes. Relay clicks, motor gets hot, that's about it. Sounds like the motor/drive.....took motor off, ran it on bench, runs just fine. gear which rotates shift shaft turns just fine, switch contacts seem to prove out OK with ohmmeter, as best as can be figured from troubleshooting scheme.
I'm thinking PCM here, but......any help, ideas, experience along these lines would be greatly appreciated! imp
