Yet another 2nd Gen 4x4 not working...sry

hello, i'm also new to the forum and been searching and found lots of useful info trying to diagnose this 4x4 problem.

Here is some background info about myself, I have been a motorcycle mechanic for 10 years now, but have very limited car and even less 4wd experience.

some background and info on the vehicle:
'99 explorer eddie bauer 4.0 SOHC, 4405 TC?, d2 axle code, which is 4.10 LS in the rear and open in the front (I think). it has 180K miles on it.
recently fixed a vacuum leak in the intake and replaced the 4wd Hi to Lo motor which was not functioning.

He is the problem and my dia. to date.

4wd is not working, the hi and low 4wd lights come on dash when switched, but there is no Auto 4WD, 4WD hi or 4WD low.

Had it up on blocks all 4 tires of the ground.

When in 4WD high (in nuetral, park or drive) if i spin either front tire in the forward direction the other tire spins in the opposite direct, but if i spin it in reverse the other tire does not spin. and both directions spin the front drive shaft.

Still in 4WD high (nuetral or park), I can spin the front drive shaft by hand in either direction.
If i put the vehicle into drive the front tires wont spin until I give it gas, like 2500 rpm, they dont spin nearly as fast as the rear
( i dont have a friend with me to see if he can stop them) but I tend to think is just residual friction inside the T case that is making it spin and not that the t case is engaging the front shaft.

like the same thing I see on a bike with the rear tire off the ground, in neutral there is enough friction through the trans to spin the rear tire, but if you put your hand to it it will easily stop.

After that I assumed the problem was in the t-case not engaging so I put a test light to the brown wire at the t-case and found power there.

but I don't have a volt reading or a ohms reading across the circuit yet all I know is it lit my test light up.

so sry for the long post, just wanted to get as much detail in as possible.
I am thinking that its a mechanical problem inside the t-case since I got power and I think the front hubs to drive shaft are working properly.

If there is something I missed or another step to test before I drop the t-case I would really apreciate the advice, thanks in advance for all the great work and help you guys offer.

*update*

Had my girl sit in the car in 4wd high with all four wheels in the air and she ran it about 30-40mph and I could easily stop both front tires with my hands! couldn't stop the rears to save my life, so seems to me that the t-case is definitely not engaging the front drive shaft.

my test light seemed dim to me, so I put a volt meter to the brown wire and only got 2 volts. not sure what it suppose to send but seem seems low to me. I might understand 5 volts since I've come across 5 volt trigger systems before but not 2v.
also I double checked and spinning either front tire in either direction makes the other front tire spin the opposite direction in all 3 4wd modes and all transmission shift position. turns out you can't be a girl about spinning the tire and have to actually put some force into it...lol

Anyways I don't have readings for the entire brown wire circuit, at the GEM or the TCCC(?) since I don't have a radio removal tool.

Will probably pick one up tonight since that seem like the next place I should be checking.
 






*yet another update*

did soem more searching on this site and found a post about 12 volts at the brown wire, so while attempting to send 12 volts from the bat to the brown wire I noticed that the brown wire has 2 volts if in park, neutral or on the brakes and 14.3v ( my actual charging voltage) when in drive or reverse.

I guess the t-case is coming out tommorrow since its starting to get dark now.

if I have over looked anything or anyone has any extra advice for me please don't be shy.

BTW I am working under the impression that in 4wd hi it is always sending "power" to the front drive shaft and in auto it only sends "power" when it detects rear wheel slip, as I never tried to stop the front tire in 4wd low.
 












i have the same problem with my X the mechanic says i used a wrong oil on the tcase changing it might fix it ill reply when i change it
