My AC clutch was making a scraping (slipping noise) when engaged. Watch the operation and found the hub was spinning in a elliptical motion.

One of the bonding straps on the hub was broken. Compressor spins freely.

I replaced the hub (OEM part), cleaned all surfaces, set the gap to .030. Bolt is torqued

Clutch now engages perfectly and my AC blows cold however, When I rev the engine to 2800-3000 rpm it starts slipping (some sparks fly from the hub).

Any ideas on why it slips at high RPM?

Did you replace the entire clutch assy?

Could be not getting the full 12 volts to clutch. Could be the magnet coil is weak where the 12V goes.

Well then could be the compressor is getting slugged with liquid offering greater resistance to turn.

Only way to know for sure would be to hook up gauges and see what they tell you when the clutch kicks on.
