Sorry to hear about your T-case going out. I Don't know about the structural problem, but mine went out this summer when pulling my boat. it made alot of grinding noise and then jumped out of gear. costing me $2300 at a dealer to replace. I hope you got yours replaced because they don't reccomend rebuliding them.

What would be wrong with rebuilding them?

I'm not sure what's wrong with rebuilding them. I called 3 dealerships to see if they would rebuild one for less than the $2300 wanted for a new one. All the dealers told me that Ford does not reccomend a rebuild on this transfercase, therefore no waranty of any kind on the work. Like the first post maybe the structural problem is a factor.
No one had the answer as to why Ford would not rebuild them.

They couldn't charge you $2300 then.

Because they know they can install new ones and make more money.

On the new case they couldn't use some of the sensors
and had to buy a new motor. which they didn't charge me for because it was not on the estimate. they figured they could use all the stuff off the old case. at least that is what they told me and it all looks new

I agree, they couldn't charge you the $2300.

They wanted to replace mine, when all along it was the front driveshaft giving me the problem. So much for what the Ford house knows.
