Activating 4x4 lights with Manual Transfer Case Swap Second Generation Explorer

To get your dash lights to work you need to get the two wire connector with your BW1354. It connects by the linkage.

The two wire plug connects to the transfer and completes the ground circuit. The lights in the dash always have power going to them the GEM just completes the ground when in that mode. Since my GEM no longer controls my transfer it just makes lights blink. Any here we go:

For each mode. the blue with black strip is the 4 lo wire, Grey is the 4 high wire.

Behind the instrument gauge are 3 plugs connecting to the instrument cluster. the right most white plug has the 2 wires we need

The way the 2nd gen dash light work is by grounding the proper wire to light up the proper light in the gem.

A quick test to verify the proper wires. the Grey wire in the picture is for the 4 high light and the blue with black next it is the 4Lo wire.

Now when you cut these make sure you leave room to resplice them if you chose to go back to an electric transfer case.

Now all that is needed is to run 2 wires to the transfer case and connect the proper wires and you will have lights with your manual transfer on the dash and the blinking will go away.

I thought about trying to trace the Wiring from the old transfer to the dash and cut it at the gem and use that instead of running a whole wire. But it was easier to run a new wire down from behind the dash to under the seat and cut it there. The Cut the wire after the plug and splice it into the manual transfer.

After the wires are in the only thing left to do is replace the radio / ac bezel with a 2wd one and there will be an almost dealership quality to your manual swap. That is if you managed to get everything from the donor when swapping the manual (my floor boot looks like it belongs there).

Ok don't post about not having pics up yet waiting for my camera to charge. Second if someone has the part number for that two wire plug for the transfer please add it.

Edit: i realized after i typed this that the two wire plug for the manual transfer bw1354 has the same wire colors as the dash so it is just a matter of running wires to connect them and cutting the old ones.

Can you please tell me how I can have a manual transfer case? my current one does not work
 












is there any differance in the wiring between cases? 1354 vs 4405? 95-97 vs 98-01? I was hoping just to get rid of the dumb blinking lights! :rolleyes:
 






I think you can clip those wires that go to the lights and solve your blinking light problem. You could connect your shift switch wires to the snipped wires behind your dash and make your lights work. I would check your wiring diagram, your colors may be different. I got my diagram from the ford CD.

EDIT- Or you could replace your GEM with one from the same year but for a 2wd. My GEM for my AWD is a 2wd edition. Then you wouldn't have any codes either.

I don't quite understand your question. Most explorers, and I believe all 2nd gen explorers use a electric shift transfer case. These electric shift cases are automatic meaning when they sense slip, they kick into 4wd. Some people have done the brown wire mod to keep it in 2wd unless they allow it to.

What has spurred this thread on is some people, including myself have changed their transfer cases over to a manual shift for various reasons. These allow for shifting manually between 2wd Neutral 4wd and 4wd low.

There is no pure "mechanical" way to switch your transfer case between 2wd and 4wd withouth machining the casing and other major internal modifications.

As mentioned, the "brown wire" mod is somewhat a "manual" way of switching to 4wd but it is of course not purely a mechanical way of doing things as it involves wires.

The purely "mechanical" option is to swap your electrically-controlled transfer case with a Borg Warner 1354 transfer case which is purely mechanical - with the exceptions of some sensors (which of course you neednt use). Search the forum for "1354" and im sure you'll find plenty of threads on the subject.

That's what you think :( I'got mine so riged up with switches my CB and the stereo, it a nightmare. However I need to take it apart, I just need to find one out of a 2wd Ranger. Ineed to pull the cluster to pull the ABS light anyway :rolleyes:
 






sorry been gone to the field for awhile (9 weeks). Stico you swapped in a manual t-case right? if so then the two wire plug controls your grounds for the dash lights, when i find what i did with my camera i will upload the pics. and complete this thing. But i leave again on monday for 3 weeks. :( sucks but after i get back i'll be home till like june.

On the Abs you can't fool it? I know the sensor was removed on your swap but perhaps there is a way to fool the system.
