I'll start from the beginning....Blower motor kept blowing the relay under the hood, or should I say melting it. I kept replacing it at $5 a pop then bought a new motor about a year ago. Now it has started doing it again. I pulled the relay and sure enough it is melted on the bottom. This has also caused damage to the area where the relay plugs in, it also is melted. I looked at my connections from where I wired the blower and one of those is also melted but still making good contact, just the plastic cover over the plug is melted. What could be causing this?

Have you heard of fuses?

First, I would expect that the problem is poor connections where the relay plugs in. There is no reason for even a heavily loaded relay to melt. The proper fuse should prevent that. Poor contact with the relays plug in tabs will cause a lot of heat. I suggest you rewire it with new push on connectors and mount it remotely. If your other connection melted, it is NOT making good contact.

It sounds like all your problems are the result of poor connections and the blower motor was never bad.

I was thinking that myself, now just have to figuire out how to get the relay box off and track those wires. I may even replace the relay box alltogether with one from the bone yard.
