This problem has been occurring over the past couple of days for me and I posted about it in my build thread - Here. However, since the truck is back to being my daily driver, I'm really nervous about harming any part of my brand new motor. So I post here, trying to draw a little more attention to the circumstance.

So here it goes; (keep in mind, I have the 422 cam, worked heads/lower intake etc etc..)

Truck was originally throwing a P0135 - (Heater Circuit Malfunction Bank 1 Sensor 1). It was clearly running rich and was not getting very impressive gas mileage, Also had a SLIGHT hesitation from a stand still start. I drove it on that code for about a week until I received 2 new upstream 02 Sensors from Tousley Ford. I did not replace the downstream/post cat sensor.

After installing the new sensors I did NOT reset the truck's computer. It ran completely fine for a day. The next day, on a cold start up it did NOT want to start. When it did finally crank up I blew a huge black plume out the tail pipes, reeked of fuel. It would bog down and cut off every time I tried to put it into drive, and would hesitate and misfire while I was trying to warm it up a bit. After getting the motor above ~115 degrees I'm able to get it into D and drive it. It hesitates and misfires completely randomly in the low RPM ranges, say below 2,000. The truck will randomly 'fix' itself or have an 'epiphany' as I like to call it, and run completely fine and achieve 22mpg+ when it does so.

The truck is currently randomly throwing a P0300 - (Random, multiple cylinder misfire), P1131 and P1132 - (02 Bank 1 Sensor 1 reading lean and rich). It is still hesitating, miss firing, underpowered, losing MPG's and tries its best to cut off on me on cold start up as well as warm start up, and always dies when I put it into drive on cold start up. Also, I am getting a terrible smell of fuel/rotten egg smell from the exhaust every now and then. I've read that when the truck goes from rich to lean quickly the cats will reek for a bit. No change in the pitch of the exhaust note, so I'm not sure that the cats are bad..

Basically, the entire engine is brand new. The IAC, PCV, IAT, and both water temp sensors/senders are brand new. Spark plugs and wires are brand new. Coil pack is 10 months old. Upstream 02 Sensors brand new. MAF is original but has been cleaned repeatedly. I tried unplugging the truck's battery to reset the computer, I may not have left it out long enough so it sits tonight unplugged for a positive reset.

I'm sure I'm leaving some other necessary information out, but if anyone has any ideas, or would like to walk me through the diagnostics, I'm all ears for this one. I could not find the information relevant to my case. Most of the others had code combinations with specific cylinders, downstream 02 sensors and fuel pressure issues.

Bump 'cause I have some time to work on today;

I tried searching for a vacuum leak, found none. Definitely reset the computer, still acting up. Cleaned the MAF once more, didn't help. I don't think it's a physical, err.. 'hard part' error, I think it has something to do with a sensor or wiring as the problem completely disappears sometimes while driving.

I suspect a wiring harness issue possibly leading to the Bank 1 sensor, since all my codes have been routing me to that sensor. Google gives me all the info on how to test the harness on an F150 or the Focus :p:... I know very little on the matter, but I do have a volt meter and would love to try it out if someone could tell me the specs and ranges of the 02 sensor.

Wiring harness checks out fine, warantee replaced one of the 02 Sensors today that was SLIGHTLY out of whack.. that didn't help.

Next thing I suspect is some sort of crank case ventilation issue or the EGR causing this thing to run lean/rich.

Can anyone give me some ideas to rule out these two factors? Any useful methods?

Took out and cleaned the PCV/DPFE sensor this morning. They seem to be in good operating health. Last thing I have in my arsenal of ideas is the EGR valve.. HOPING this is it...

okay,

I pulled the vacuum tube out of the top of the EGR valve (UFO) in hopes that it would completely prevent the EGR from opening, or getting stuck wide open when it shouldn't be, in hopes that it would prevent the truck from misfiring and hesitating like it's been doing.

Here's why I did this;
It is my understanding that the EGR opens gradually as the RPMS or load on the engine increases. It is also my understanding that a BAD EGR can dump exhaust gases into the intake at low RPM, causing it to bog or hesitate/miss under light load. HOWEVER, under full throttle the EGR system is shut off.

With that being said, my truck still bogs and hesitates/misses at low RPM, light load, and while cruising. It all goes away when I put the hammer down.. under full throttle. None of this went away when I unplugged the vacuum tube off the top of the EGR ((which I thought would completely deactivate the system, giving me the EGR code and getting rid of the hesitation and missfiring etc etc..)) In fact, it threw a P1132 - Bank 1 Sensor 1 rich condition, but no EGR code, i assume it may just take a few heat cycles for the truck's computer to throw an EGR code.

Can anyone chime in or something I've done wrong? I'm kinda getting desperate here.. I'm pullin' all my hairs out!! :p:

I MAY have found the solution today;

The little section of wire harness that clips in to the main harness and in to the MAF sensor itself had a little bit of resistance and a possible short on it.. don't know how it got there, but I'm going to try and fix it up and replace it. We'll see how that goes..

Nope, not the problem.

Still hesitating, stumbling from a stand still and idling really low at times. It's trending to throw the P1132 (Bank 1 Sensor 1 - rich condition) a lot more now.

Bump for any ideas.....

Threw a new one today;

P0133 - engine air fuel ratio is not being adjusted by the oxygen sensor signal or the ECM as expected to do, Bank 1 Sensor 1

Ideas.. anyone?

Got it figured out today..

EGR was malfunctioning, don't know how, but wasn't doing it all the time which was fooling the trucks computer into false O2 readings on Bank 2 (driver's side). I also had high resistance on the 'return', for lack of better terms, O2 wire on Bank 1 (passenger's side). The computer was overcompensating the Air/Fuel mixture and causing the truck to run like poop.

A new EGR and a newly soldered 12-14" section of wire fixed my problem... that was a weird one!

Anyone in the Central VA area, I recommend Richmond Ford, great people to work with, and I basically got $500 in labor for free ;)

Good one Brandon! Thanks for keeping us updated on these.

Im so jealous of you guys doing your engine rebuilds. Ive been following the rebuild threads here with envy.

Sounds like what my explorer is doing now... its showing p1131 and p1132 and runing like ****.... I to have min mods on my explorer custom cam ported heads ported intake cold air kit 75mm mass air headers with no cats and flowmaster and 410gear and a stall in the trany.......

Can you tell me what wires you had to fix.... my explorer is doing the same thing as yours ...... any help would be nice....thanks
