I discovered that there was no change when I switched from defrost to floor on the climate controls. I took out the radio and other parts so that I could see the vaccuum servo motor with the yellow vacuum line...on the drivers side. It appears that this servo controls the defrost door? Hanging off the push rod from the servo motor is a black plastic linkage with a 3/8 inch round barrel. It is only connected to the push rod and not anything else. It seems that this may have broken off from inside the heater box.

Does anyone have any thoughts on how to fix or rig this problem?

Thanks!!!

I have the EXACT same problem. Ford says they won't sell just the defrost door. You have to buy the whole air box for $300 and rip apart the dash.
I am trying to find an after-market replacement door. No luck so far. HeaterTreater makes a kit for the blend door but not the defrost door. We may be stuck getting the whole box. I will post more when I find a solution.
