Grinding, Banging, and so on..

I know this is old, but I am in need of help.. I'm suspecting the trans case, and here are the symptoms - (1997 XLT control trac 4WD)

There is a heavy vibration in the front between 30 and 40 mph. Sounds and feels like you're driving over rumble strips
There is a knocking sound, or more like a bang, because it can be felt, also occasionally accompanied by an audible whine and a tightness or hesitation in the front end. It always goes away above 40 MPH. Whilst slowing down, it will have the same whine to it.
Not sure if this is related or not, but the speedo is now temper mental, sometimes it will work, sometimes it will jump from dead to working while driving, or it will wave while driving. Already replaced the front sensor, but didn't do anything to help.

These symptoms are very temper mental, and don't happen constantly or to any degree of consistency. In fact, it has been fine for the last two months, then for about 30 minutes, it acts up, then fine again. Engaging 4WD and disengaging again does not help the problem, but does have the same symptoms when in four wheel. I've never had any CEL or flashing 4x4/OD lights come up, Been going on for almost two years, but not constant. I'm trying to figure out diagnostics, and whether or not to go to the junkyard and yank another case from another 97, or if there is a cheaper way. Any help would be greatly appreciated! :)

I've extracted your posts from the 4405 rebuild thread since that thread is more focused on the rebuild process than diagnostics.

Anyways, first thing I'd do is to remove the front driveshaft and take it for you regular spin. If the symptoms go away after doing so, then there's a good chance that the problem is 4wd related. If it doesnt, then the problem is probably in the front axle/brake/suspension assembly itself.
 






Are the tires matching? Also I'd be checking the wiring.::
 






im thinking t-case. sounds like its getting pretty severe. As stated pull your driveshaft out then re evaluate.
 






I've just installed a different unit I've brought from here last month for my 97 Ex and "ratcheting noise is gone" but I did not hook up the front driveshaft. At least it's driveable for now and will have to wait till next year before I rebuild the exact unit.
