My exhaust is falling apart

The corner IS sealed up :) No way to get into it now. I made sure that all the holes were taken care of. Cosmetics doesn't worry me right now. The rest of the rig isn't pretty either...its not going to be pefect. There's dings, chips, etc on the rest of the body, I'm not too worried about one tiny corner. With the black truck bed paint, its nearly impossible to tell.

A new muffler it is.

Keep in mind my previous other "direct fit" muffler suggestion earlier in the thread;

Rockauto: They have a closeout on the 91-92 Explorer Walker Quiet-Flow muffler (part #22592) for just $36.79 (regular $67.79) and the converter to muffler pipe (part #43470) for just $11.30 (regular $22). There's always 5% off coupons as well, plus no tax.

That's about $50-60 for a direct fit muffler, with a new pipe from the cat to muffler so you don't have to wrestle with it or bother with whether or not the old pipe fits. Still need a gasket and new clamps.



Otherwise the Thrush and pipe will be hard to beat, probably under $40 all in for muffler, extra pipe, and 3 clamps plus tax.

Plus the hassle of wrestling the old one off the rusted pipes while it's still under the truck. With a hacksaw, you can saw off the muffler by sawing into the pipe ends, but be careful not to saw into the pipe under that. Saw diagonally, making a tab, then pry it up like peeling the muffler pipe off the pipe underneath, and it will eventually break free, even if rusted and crushed from the clamp.

You can order all the parts (muffler, clamps, extension pipe) online, but they are generic so you have to search by part name or number. This would get you the best discount on everything together, but you could always just buy the muffler online for the 40% discount, and just buy the clamps and pipe in the store while you're there.

The 91-92's had 2.25" pipe, so my thinking is you want the 2.25" center/offset Thrush muffler, two 2.25" clamps (they are like $1, not worth dealing with old rusty ones), and a length of 2.25" pipe to extend from the front pipe into the muffler, since the Thrush will be shorter than the existing muffler.

I can get you the part numbers from the site if that would help.

That's a pretty clean install on the muffler. Definitely looks like an exhaust shop job with the welded rear pipe. I'd say the existing stuff is in good enough shape you don't need anything else. The rust that's on there is fairly normal.

Just use a hacksaw to get through the clamps if they don't unbolt, then cut into the muffler ends diagonally just before you reach the front/rear pipes stuck inside, and then you won't have to deal with wrestling the rusted parts off each other.


Also, the rear diff is leaking. You might want to at least check the fluid level.
Removing the rear cover and replacing the gasket (or just using RTV sealant on the cover) then refilling with gear oil is a cheap and easy fix.

Also, you may want to order a third exhaust clamp, so you have one for each side of the muffler, plus where the new extension pipe attaches to the pipe behind the cat. You might be able to wire brush one of the old ones and save it, or find one cheaper (they used to be 99 cents at autozone) to save a buck or two.

Check the diameter of the exhaust tubing before ordering, too. I'm pretty sure it's 2.25", but some shops are known to stick the 2.00" pipe exhausts of the 93-94 on them, so better to find out before you try to put it on.

Be sure to post some pics and vids when it's done, it should sound pretty mean.

The only reason I thought of the previous package deal was because all those parts are in-stock at most retail Advance stores. If you're ordering to ship anyway, you might as well get the direct-fit part, which is also higher flowing, more mellow sounding, and carries a lifetime warranty. The 17747 is what I have (I adapted it to fit my '93 since the 2.25" muffler flows more than the 2" that comes for 93-94's) and I love it. There is some drone at 1700-1900 RPM, but I don't mind it now. It's got a deep mean gurgle at idle, and has just the right loudness at higher RPMs without sounding raspy or stupid. Best performance muffler for a stock-ish 4.0 OHV, IMO.
