hello challlen we must a rare problem no offers of help yet , i think somthing must have come adrift in the transpher box !

Ill go to the junkyard and swap the transfer case, no problem. I don't wanna do it if its not going to work. I actually tried using a multimeter to check voltage of the brown wire right under the truck before it leads into the case and i couldn't get a reading. it could have been my error but I don't know what else the culprit could be other then the hall sensors or vss. Or bad GEM. I really don't know at this point

When you switch into 4LO, it overrides the sensors. If you are getting 4LO at the back wheels and not the front, there has to be something wrong inside the transfer case for the output shaft to not be turning.

All the sensors? I'm definitely getting 2LOW with no engagement to the front. Im just confused man, it worked so good. Then it didn't. i Wont start chasing wires back toward the gem if i know for sure the gem doesn't need any inputs other than the resistance of the switch in 4LOW to get 4LOW. if your saying that bypasses the variable inputs (hall sensors/TOD relay and whatever else is tied in) Then your probably right, our electromagnetic clutches may be the culprit. I can't exactly get a voltage coming into the case. I suppose to try again ill have it completely in the air and have someone check brown wire voltage with a good ground while someone attempts to drive it in 4LOW. If i get 12 wish volts. I'm gonna assume its the case and swap it. HOPEFULLY that fixes it. Troubleshooting Fords. gotta love it. especially since mine won't plug into any computer I've found successfully....

This might not help much, but brown wire @ zero duty should be around 0.6VDC. Full duty should be around 6VDC.

Another thing that might help, ForScan open source software has some GEM test protocol capability.

I rebuilt the BW4405 TC in my '98 a couple years ago. Mine is Auto 4wd and, if i remember correctly, the Auto mode is activated by an electronic clutch, so it could just be an electrical issue... Mine had a broken spring that was causing a shaft not to engage. But everything was dead in mine, I only got a grinding sound when I put it in gear in 2H.
