the input shaft looks like its been dry for a while btw how did you get that nice hole on the top of the case?

Dunno.. my guess is because I couldnt get it to properly dis-engage, that it over heated. I was changing the fluid every week, but got lazy and skipped a week. Ate right through it, and you cant see it, but there is a crack that goes all the way around. Happened while I was on the freeway too.. heard a loud 'pop' and now I have ATF all up the back of my X lol

Could it be because mine is a 5spd manual?

that would be a very good reason this would kinda explain the dry out put shaft too

Dry output shaft? the output shaft isnt lubricated, there is no fluid inside the extension housing. I've seen that groove cut into multiple explorer 5spd transmissions, my best guess is it's a breather so pressure cannot build inside the extension housing.

The output shaft is lubricated indirectly on the first generations w/ automatics (91-94). In the extension housings there are govenors that (when leaking even a little bit) sling fluid around the inside of the extension housings keeping eveything nice and wet w/ fluid. They are completely sealed and drain back into the tranny pans. That's my guess on why I didn't have any trouble removing my t-cases - no shaft corrosion. But they did away with the govenor and made it electronic for the second generation on, so people with later models may have to work harder to get the "wiggle" needed to get the $%^*# thing off.

Yup, shaft completely dry. I did put some ATF on it to help prevent further rusting.

Today I will finish up tightening the bolts, and then cut a new hole in the floor for the lever. If it goes well, I may have it back together soon. Battery died though

i think they have drains like that on the exstension housing so you can see if you have a leak on the rear trans seal as well.

Quick qustion... How important is it that the t-case is seated on the extension housing snug? I cant get one side to be snug(roll pin just wont go in new case). I am afraid of stripping the case, or breaking the bolt off...

in a 99 with auto 4-wheel how can i tell if my explorer is stuck in 4-wheel, its howling down the road and the brakes, wheel brearings, u-joints seems ok

Turn the wheel sharp and hit the gas if your front tires start churping/hopping on the pavement your stuck in 4x4

Wow, yea don't do that, thats a really good way to break something.. Jack up the front end and see if the front tires spin freely. The front driveshaft will spin but thats ok. If it won't turn you're locked in 4wd and something is fubar.

Doug, is there a way to tell if my shift linkage is bent? When I hook it up, it is too close to my stick shift! Not sure what to do.. :(

When i did my conversion mine was too, i had to bend the lever to the left a little bit, so it wouldn't hit the shifter in 1st and 2nd.

Cool thanks Yomie.
I was on AIM with Doug. He said to use a torch to bend it. So I went to my neighbors and used his oxy/acytelene torch. Works good now, except I need a new bushing.
Know where I can buy a bushing at? Broke this ****ty plastic piece of ****.

Ok, for anyone that cares the part# for that piece of **** bushing is: 3L5Z*7335*AA

Cost was 6$ from Ford. Once I get this, I can hook my linkage back up to the truck. Now I need a boot(s).

Special thanks to those that helped and offered advice.

Glad i could help, hopefully everything works out for you.. damn 6 bucks? my stealership only charged me 4 :p

Well, it was actually $6.70 I had a gasket(trans to extension housing) that needed to go back though, so I paid 1.75 lol

Only problem I am worried about now is since I fabbed the shifter so much, that I might have to make custom boots now. I am also hoping that the linkage is straigth so I dont break anymore bushings. If I do, I might just buy some bushings that are high quality and fab them to work.

I didn't mean mash the gas to the floor in my previous comment. If you go slowly in a tight corner and your 4x4 is on wheels will kinda skip a bit. If you actualy break something doing a 1mph slow pavement turn just be glad your on pavement and not 4" of mud because something was definatly wrong. :)

HAHA!!! I got it all back together, and pulled a double boot off of a BII for 8$. Going out to test it now.

I have a question though, will my front vacuum disconnect connect itself, now that there is no wireing hooked up to know when its in 4WD??
