I done an oil change on our '03 Explorer the other day, drained it, filled filter, oiled the ring, installed it and filled it back up with Castrol 5w-30 and went to town (about 8 miles). Made our rounds to a few stores, and to the last store parked, about 30-40 minutes later, started it up and it had a tapping sound, almost like it was out of oil.. We backed out and no oil spot, so we took an alternative route home to avoid traffic should something happen, got home and I checked the oil, oil is fine, no leak, but while running I noticed the noise was coming from under the valve cover, so I'm thinking either stuck valve or broke spring, I haven't got the cover off yet, my question is would I be able to use the same gasket? if its rubber it should be fine shouldn't it?

You will need a new gasket.

That sucks, the later model had a reusable rubber gasket. No worries anyway, odds are you will be swapping out that engine anyway. Funny thing, when my guides went I was using caster synthetic too. Probably just a coincidence.
