Rear air still knocking

1996 Ford Explorer XLT
First, no rear air and knocking/thumping under console. After 2 days, finally got the console to lift up enough to support it and slide rear ducting out. Replaced actuator with new one, plugged in harness and air seems to be blowing, although not very strong, in my opinion. However, the knocking/thumping is even louder now. The fan is spinning. What else could it be?

When do you hear the knocking/thumping noise? While the vehicle is moving or sitting still, in gear or parked? When AC is on or off? Have you checked the engine mounts/trans mount?

It thumps when sitting still, moving, in park and in gear. When ac is on. I am pretty sure it is still coming from the ducting in the rear air.

Mine has thumped for YEARS. I figured it was a servo arm or bellows, hung up due to the door/flap being stuck. I never have passengers in the rear. I leave the fan off and it's not an issue. I have limited movement due to being disabled, otherwise MAYBE I'd fix it. IDK. Good luck!
 












So, dummy me was so tired and hot, I took out the old actuator and put the old actuator back in.
Now, I fixed that problem but for the life of me I can not get the metal container that holds the rear air equipment to line up with the holes for the screws that go into the body. I took a block of wood and hammer, a metal pole and hammer and I can not get it to move forward the 1/4 of and inch to place the screws. The metal tabs are in the slots correctly, I just don't know why it won't budge!
 






Remove entire console
Fix it
Put it back

I’ve had some stubborn ones but they always come out… wiggle side to side is the key
